Project Summary

1. What was the primary goal of the Blaauwberg Beach Hotel Exterior Signage project?

The primary goal was to design, manufacture, and install two massive 54-square-metre illuminated signs on the Blaauwberg Beach Hotel's façade, more than 50 metres above ground. These signs needed to be visually striking, durable against environmental challenges, and include a backup power system.

2. What were the key challenges faced during the project?

Key challenges included designing signs to withstand Blaauwberg's strong winds and salty air, ensuring visibility from a great distance, and managing the manufacturing and transportation of the massive sign components. The installation at a height of over 50 meters posed additional difficulties, alongside adapting to unexpected issues like uneven building walls. Implementing a reliable backup power system was also crucial to ensure consistent performance.

3. How long did the entire signage project take?

The project took between 4-5 months to complete, with the manufacturing phase alone taking 6-7 weeks. When accounting for the time required for planning, design, and installation, the total project timeline was carefully managed to ensure successful delivery within the estimated duration.

4. What valuable lessons did you learn from this project?

Key lessons learned include the critical importance of attention to detail in every phase of the project, the value of clear communication among team members and with the client, and the benefits of embracing multiple perspectives to solve complex problems. Adaptability is essential when facing unexpected challenges, and thorough planning and preparation are crucial, particularly for high-risk projects. Ultimately, the satisfaction of successfully completing a challenging project through teamwork and perseverance is immensely rewarding.

As a project manager at Romano Signs, I recently had the opportunity to lead an exciting and challenging project: the supply and installation of two new 54-square-metre signs for Blaauwberg Beach Hotel, located at 106 Beach Blvd, Bloubergstrand, Cape Town. These massive signs now adorn the building's façade, situated more than 50 metres above the ground.

From the outset, we recognized this project as high-risk due to the numerous challenges that could arise during the design, manufacturing, and installation phases. However, our team was excited by the challenge and determined to deliver exactly what the client wanted. With our goal in sight, we dove headfirst into the project.

Step 1: The Brief

Step 1: The Brief

Step 1: The Brief

Our task was to create two identical signs that would span the top three stories on either side of the hotel building. Each sign would feature the hotel's corporate identity logo, scaled up to an impressive 8.5 metres in height, and needed to be illuminated from within.

An additional requirement added complexity to the project: we needed to install a backup circuit with separate cable runs, fed from independent power supplies. This redundancy would ensure that if any letters went out, the hotel could quickly switch to the backup system, maintaining the sign's visibility and impact at all times.

Step 2: The Planning Phase

Step 2: The Planning Phase

Step 2: The Planning Phase

The planning phase was crucial, and we had to consider several key factors in our design process:

  1. Environmental Challenges: Blaauwberg is known as one of the windiest areas in Cape Town and is located right next to the ocean. Both wind and salt air can significantly damage signage over time. We had to factor these environmental concerns into every aspect of our design, from the sign structure and electrical plan to the installation process and the letterset itself.

  2. Visibility at Height: With the signs being placed over 50 metres above ground, ensuring visibility was paramount. Signage plays a crucial role in directing customers and guests to an establishment, so we needed to make sure the signs would be clearly visible from the road.

  3. Design Adjustments: Upon reviewing the digital logo, we were concerned that the letters weren't bold enough to be clearly visible from a distance. After discussing this with the client, we decided to scale up the letters and enhance their prominence to ensure maximum impact.

These considerations guided our design process, allowing us to create a plan that would meet both the aesthetic and functional requirements of the project.

Step 3: The Manufacturing Phase

Step 3: The Manufacturing Phase

Step 3: The Manufacturing Phase

Once we were satisfied with our plan, we moved from the office to the factory floor and began manufacturing these immense signs. This phase took approximately six to seven weeks and primarily involved our procurement, production, and operations departments. They ensured that all necessary resources were acquired, then moved full steam ahead to produce the signs exactly according to our internal plan and the client's specifications.

The signs are composed of three main parts:

  1. The Frame: An 8.5-metre-tall, 6.3-metre-wide frame, consisting of four subframes that are directly mounted to the hotel's wall.

  2. The Background: Blue ACM (Aluminium Composite Material) panels attached to the frame.

  3. The Lettering: Illuminated lettersets and logo, fixed to the ACM panels.

One of our main challenges was determining how to ship these massive components to the site and in what sequence to install them. We aimed to complete as much work as possible in the factory, as installing components 50+ metres in the air would be tricky. This included reticulating the wires through the frame, pre-drilling the fixing holes, and pre-assembling the sign as much as possible.

Before shipping, we conducted a full illumination test to ensure the wiring in the frames was correct. Once we were satisfied with the results, we carefully packaged and shipped the parts to the site.

Step 4: The Installation Phase

Step 4: The Installation Phase

Step 4: The Installation Phase

The installation phase was the make-or-break part of the job, and getting it right was critical. We shipped the sections of the sign to the site as needed, starting with the frames.

As we began installing the frames, we encountered our first hurdle: the building's walls were not perfectly straight, and our frames would warp if mounted directly onto the surface. To address this, we quickly manufactured 2mm spacers to correct the frame alignment where the walls were uneven.

Once the frames were securely in place, we moved on to the ACM panels. These were relatively easy to install, as they had been pre-fitted in the factory and all the fixing points were already marked. We secured them with pop rivets and washers, which were painted blue to match the surface of the panels, ensuring a seamless look.

Lastly, we installed the lettersets. These were also pre-fitted and had vinyl placement guides on the ACM panels, making the installation process smooth. The wiring, which had been done at the factory, was quickly connected to the cable runs. We then hid the cables in trunking painted to match the building color, maintaining the clean aesthetic of the installation.

My Lessons Learned

This project was a significant challenge that pushed my skills and teamwork to new heights. Through the complexities of design, manufacturing, and installation, I gained invaluable insights.

The importance of meticulous attention to detail became evident, as even the smallest elements played a crucial role in the final outcome. Clear communication was essential, ensuring that every team member was aligned and informed throughout the project. Embracing multiple perspectives allowed us to tackle obstacles more effectively and find innovative solutions.

Reflecting on this experience, I am proud of the results and deeply appreciative of the collaborative effort that made it all possible. These lessons will guide me in future projects, and I look forward to tackling new challenges ahead.
